Cooler and insulated bags look simple from the outside, but the performance buyers actually pay for is hidden inside the walls. Whether a lunch bag keeps a sandwich cold for two hours or a cooler backpack keeps drinks iced through a full day depends almost entirely on how its layers are engineered and how its seams are sealed. For brands, promotional buyers, grocery and meal-kit companies sourcing custom coolers, understanding that construction is the difference between a returnable product and a reorder.

The anatomy of an insulated bag
Every cooler bag is a sandwich of layers. From the outside in, a typical build looks like this:
- Outer shell — the visible, brandable fabric (600D polyester, RPET, canvas or laminated nylon) that takes the abrasion and the logo.
- Foam insulation — the thermal core. Usually 5–10 mm EPE or PE foam; thicker foam = better retention but more bulk and cost.
- Reflective film — an aluminium-foil or metallized PET layer that reflects radiant heat and adds a vapour barrier.
- Inner lining — the food-safe, waterproof surface that holds contents and (ideally) any melt-water.
The thicker and more continuous these layers are — and the fewer needle holes that pierce them — the better and longer the bag holds temperature.
Insulation: how cold (or hot) it stays
Insulation thickness and type set the performance ceiling. For most soft cooler bags we use closed-cell PE or EPE foam because it's light, water-resistant and cost-effective. Thickness is the main lever:

Real-world retention also depends on the contents being pre-chilled, the use of ice packs, ambient temperature and how often the bag is opened — so we test and quote against a defined scenario rather than a single headline number.
Linings: where leak-proof is won or lost
The lining is the most important decision for both hygiene and leak resistance. The common options:
- PE / aluminium-foil lining — lowest cost, fine for dry lunch bags, but sewn seams can leak.
- PEVA lining — flexible, food-safe, more durable and easier to wipe clean; a strong mainstream choice.
- TPU / heat-welded PU lining — the premium, genuinely leak-proof option. Seams are welded with heat or RF rather than stitched, so there are no needle holes for water to escape.
If your product needs to be truly leak-proof — for meal kits, frozen goods or wet ice — specify a heat-welded TPU or welded PEVA liner, not a sewn one. This is the single most common spec gap we see in cooler-bag briefs.
Main cooler & insulated bag styles
Lunch bags & cooler totes
The highest-volume promotional and retail format. Simple zip-top or fold-over closures, 3–8 mm foam, PEVA lining. Low tooling, fast to sample, ideal for logo-heavy promotional runs.
Cooler backpacks
Two-strap carry for hands-free use — popular for hiking, picnics and delivery. Often combine an insulated main compartment with dry storage pockets. Share much of their construction logic with our standard packs; see the backpack anatomy guide for the carry-system components.
Rolling & hard-shell hybrids
Larger soft coolers with a moulded base, wheels and a telescoping handle, or soft-sided bags with a semi-rigid liner. More tooling and higher MOQ, but premium positioning.
Why welded seams beat sewn seams
This deserves its own section because it's the most misunderstood point in cooler-bag sourcing. Every time a needle passes through a lining, it creates a hole. On a sewn liner, those thousands of tiny holes are exactly where melt-water and condensation escape into the foam, which then loses insulating performance and eventually smells. A heat-welded or RF-welded liner fuses the seams with no stitching at all, creating a continuous waterproof basin — the same principle as a dry bag. The trade-off is that welding requires specific tooling and skilled operators, adds production time and raises cost. For dry-only contents (a sandwich, snack bars) a sewn liner is perfectly adequate and cheaper. For anything that can leak — ice, drinks, raw groceries, frozen meal kits — welding is worth every cent. Decide based on what your customer will actually carry, and state it explicitly in the brief.
Fabric and hardware choices
The outer shell carries your brand and your durability story. Recycled RPET is increasingly requested for eco-positioned coolers; see our fabric guide for denier and coating trade-offs. Hardware matters too: corrosion-resistant zippers (the bag lives in damp environments), bar-tacked stress points, and durable webbing handles. For everyday cooler totes the construction borrows heavily from our tote & canvas bag methods, just with the insulated sandwich added inside.
Quality control and food-contact compliance
Because cooler bags hold food, the lining must meet food-contact safety standards for your market. We arrange FDA (US) and LFGB (EU) food-contact testing on the lining, plus the usual REACH, Prop 65 and SGS reports on request. On the production floor we inspect to an AQL standard — checking seam integrity, leak resistance on welded liners, zipper function and foam coverage. What to specify when you source a cooler bag
- Style & capacity — lunch bag, backpack, tote or rolling; litres or can-count.
- Foam thickness and target retention scenario (hours, with/without ice packs).
- Lining type — and whether it must be leak-proof (welded) or just water-resistant.
- Outer fabric, denier and any recycled-content requirement.
- Closure & hardware — zip, fold-over, buckle; corrosion-resistant if frequently wet.
- Logo method and placement.
- Compliance testing — FDA / LFGB / REACH / Prop 65 / SGS as needed.

- Grocery & meal-kit delivery: welded leak-proof liner, 8 mm foam, wipe-clean PEVA or TPU, reinforced base — durability and hygiene matter most.
- Promotional & event giveaways: 3–5 mm foam, foil or PEVA liner, large flat panel for screen-printed logos — cost per piece is the priority.
- Outdoor & picnic: 8–10 mm foam, water-resistant outer, cooler backpack format for hands-free carry, corrosion-resistant zips.
- Wine & gourmet gifting: structured shape, premium fabric, dividers, leak-proof liner, custom branding — perceived value drives the sale.
Telling us the use case up front lets us recommend the cheapest build that still performs, rather than over-engineering a giveaway or under-building a delivery bag. It also guides the foam-and-lining pairing: there's little point welding a leak-proof liner onto a 3 mm promo bag, just as there's no sense pairing thick 10 mm foam with a thin sewn liner that will let melt-water soak it.
